Water supply issues and sustainability are emerging as a national concern with the energy sector coming under increasing scrutiny. State discharge regulations have, and are, dictating that plant designs incorporate technical solutions to minimizing water use. These designs involve utilizing equipment that allows flexibility in reusing water streams internally such that no water is discharged to the environment, thus operating as a Zero Liquid Discharge (ZLD) facility.

In 2008, Patriot Renewable Fuels in Annawan, IL began operating as a traditional facility in terms of water use. Cooling tower blowdown and RO concentrate were discharged to the environment in accordance with a discharge permit from the State of Illinois. The 100 MMGPY plant was situated near an additional Patriot owned 29 acres of land with 3 wells. Underground pipelines were run under a canal and interstate highway to connect this water supply to the plant. For the first year of production, typical water use was approximately three gallons of water per gallon of ethanol produced which is the industry average. In 2009, Patriot executives made the decision to voluntarily convert to full ZLD operations and eliminate the discharge stream. US Water Services (uswaterservices.com) assisted the plant with their conversion.

The first step involved eliminating a cold lime softening recycle loop used to maintain steady flow through the cold lime softening unit. Eliminating of this system was key to reducing chemical usage, a critical element in ZLD operations. The next step was to replace sulfuric acid with plant generated CO2 for recarbonation (pH adjustment) of CLS effluent. This step is critical to managing the water system ion balance; specifically sulfate loading that impacts co-product quality and value. Notably, this also becomes a sink for carbon dioxide that would otherwise be vented to the atmosphere.

These modifications were followed by introducing the waste streams in two phases; the first stream to be recovered and recycled was cooling tower blowdown water. This was now diverted to the well water tank. The well water tank is the supply tank for the CLS system, and is normally a blend of well water, gravity filter backwash water. In transitioning to ZLD, the cooling tower blowdown was now redirected to this tank. The next step involved introducing RO concentrate into the well water tank. With the recovery of these two waste stream, the plant ceased discharging any wastewater and achieved ZLD operation in early February 2010.

Subsequent water and analytical testing indicates that the plant is able to operate reliably as a Zero Liquid Discharge facility and meet water specifications for all downstream uses. After implementation of their ZLD system, this facility’s water usage has been reduced to about 2.0 gallons of water per gallon of ethanol produced, nearly a one third reduction. In an annual perspective, this amounts to a savings of 100 million gallons of water per year.
